what (if any) difference is there between these Hughes units?

No major difference. The SD-DVR40 has replaced the HDVR2 in the Hughes lineup. The HD in the name changed to SD because people thought the HD stood for high-def and were upset to find out it doesn't do high-def. The SD-DVR40 has an RID which I've heard makes some hacks more difficult to accomplish. Just replacing the hard drive is still very easy, but if you want to do more to your Tivo, you may want to look into this further.
