Is it best to set the STB to 480p to match the screen resolution of the plasma or should I set the stb to 1080i and let the plasma do the conversion. I plan to hook up the set via HDMI.

I set mine to 1080i and it looks great. I have the 42 inch model wall mounted.
you will have to try both 480p and 1080i and see if the TV or the HD DirecTivo does a better job of down-converting. You might even want to try 720p.

I have the 42" panny and a dish 921. The downconversion on the panny is outstanding. Ihave tried every configuration input and resolution and the 1080i and 720p are by far the best. I had the same question as you but after some experimenting it was clear that the high def feed was the way to go....the easiest way to see the difference is to watch basketball in HD. Look at the lines, very easy to see that the panny's downconversion does a great job.
